The Fender on Your Ford May Not Be Steel

Since the 2015 model year, the F-150's body panels have been aluminum alloy over a high-strength steel frame. Ford extended the same approach to the Super Duty in 2017 and to the Expedition. Meanwhile plenty of other Fords — Escape, Explorer, Edge and the older trucks still on the road in large numbers — use steel front fenders in the conventional way.

So "Ford fender repair" is not one job. It is two jobs that happen to look identical from ten feet away, and the difference determines the tooling, the workspace, the repair method and what it costs. The first thing worth establishing about your vehicle is which one you are dealing with.

Why Aluminum Changes the Work Itself

Aluminum is not simply a lighter substitute for steel. It behaves differently under repair in ways that dictate how a shop has to be set up:

  • It has to be worked in isolation. Steel dust settling on aluminum causes galvanic corrosion — the panel starts rusting from contamination that was never part of the vehicle. Aluminum repair needs its own area and its own dust extraction, and tools that touch steel do not touch aluminum.
  • The welding equipment is different. Ford's requirements for aluminum body repair call for a dedicated 220V pulse MIG welder. A shop's steel welder is not a substitute.
  • Much of it is not welded at all. Aluminum structures rely heavily on self-piercing rivets and structural adhesive. Getting that right is a matter of following the manufacturer's procedure for the specific joint, not applying general bodywork judgment.
  • It does not forgive being reworked. Aluminum work-hardens. Steel can be pushed, pulled and pushed back; aluminum pushed too far or reheated incorrectly cracks rather than stretching, which narrows the window in which a panel is repairable at all.

When a Ford Fender Can Be Saved

Repair is usually on the table when the metal is displaced but not torn and the paint film is intact. On a steel fender that covers a surprising amount of damage. A shallow dent with unbroken paint is often a candidate for paintless dent repair, where the panel is worked from behind and the factory finish is never disturbed — the fastest and cheapest outcome available, and the one that preserves original paint.

Where the paint has cracked or the metal has stretched, conventional repair and refinish is the route: reshape, fill where necessary, prime and repaint to the vehicle's color code.

On an aluminum fender the repairable window is narrower. Creases and sharp bends that would be routine on steel are more likely to have exceeded what the material will take, and pushing past that point produces a panel that cracks later rather than one that fails visibly now.

When Replacement Is the Right Call

A fender that is torn, split at a mounting point, or heavily creased along a body line is generally replaced rather than repaired. So is one where the damage runs into the mounting flanges — a fender that will not sit correctly on its brackets never lines up properly no matter how good the surface work is.

Replacement is also frequently the more sensible economic answer on aluminum panels, where the labor to bring a marginal panel back can exceed the cost of a new one.

What Gets Checked Before You Get the Vehicle Back

Fenders sit directly over the front wheels and immediately alongside the hood and door, which makes them unusually revealing when something is off. Before a Ford leaves, three things get verified:

  • Tire clearance. A fender pushed inward at the wheel arch can contact the tire under suspension travel or at full steering lock — not always at rest, which is why it gets checked properly rather than looked at.
  • Gap and flush. The hood-to-fender and fender-to-door gaps are the lines people notice. They get set, not approximated.
  • Whether the impact went further than the panel. A hit hard enough to destroy a fender frequently moved something behind it. If the inner structure has shifted, that is structural work, and finding it now is considerably better than finding it after the panel has been hung.

How do I know whether my Ford's fender is aluminum?

Model and year settle it. F-150 from 2015 onward, Super Duty from 2017, and Expedition use aluminum body panels; most of Ford's crossovers and cars use steel. We confirm from the VIN rather than assuming.

Does an aluminum fender cost more to repair?

Usually, yes — the equipment, the isolated work area and the manufacturer-specified joining methods all cost more than the steel equivalent, and the repairable range is narrower so replacement comes into play sooner.

Can paintless dent repair be used on an aluminum panel?

Sometimes, but less often than on steel. Aluminum has less memory and resists being coaxed back to shape, so the dents that qualify are shallower and softer than the steel equivalent.

Will a replacement fender match my truck's paint?

New panels arrive unpainted and are sprayed to your vehicle's color code, then blended into the adjacent panels so the transition is not visible at the gap. Whites and silvers on a weathered truck take particular care, which is what color matching exists to handle.

My fender is only scuffed. Is it worth fixing?

Beyond appearance, there is a practical reason: once the paint film is broken, the panel edge is exposed. Addressing it while it is cosmetic is cheaper than addressing it after corrosion has started underneath.
